Not sure how much you're trying to spend but, we have done a few Kawasaki FJ400 swaps. Just putting the newer TS Gator engine in the older model. Runs about $1300. You have to modify the exhaust slightly and replace the upper brace. Its about a 30-40% HP increase.
The 625i has had some issues with running rough. Mostly due to faulty throttle position sensors or someone messing with them and having the baseline set up wrong. Also up under the under seat plastic panel is a small inline fuel filter, white, about the same size as a cig butt. With the engine off it shifts just fine. Also when shifting from 4WD to 2WD it hesitates but after few yards it comes out with a load clunk. I have about 20 hours on it.The grinding into gear can easily be caused by an improperly working clutch. If it has been forced into gear multiple times in a rough, forceful manner, then the gear teeth can be damaged causing it to grind into gear even when the clutch system is working properly.
